Running 24 PSI with pleanty of smoke.

I toasted one last year.  it didn't blow up, but it just got louder and louder in all gears till it sounded like it was going to hatch and i pulled it.

The thing didn't leak, shifted just fine, and was still full of Redline MTL.

But something in there wanted out....

A bolt kit would prevent most of the issues youd see from added power, they used 020's with ABA's and 9a 16v's which kick out more power stock than most of our machines do on a good day. Bolt kit and you are set, then you only have to worry about tearing axles up :

The 020 isn't known for it's sturdyness but it'll hold at least 200hp being abused. Think about installing a bolt kit and a limited slip diff along with a good clutch (8v clutch disc with 16v pressure plate is plenty for a mildly tune TD, it'll hold 170hp easely).

If you're really scared of breaking trannies, swap an 02A in. The only downsides are that it's hydraulic and cable shifted (although there is a conversion kit available in europe to convert to good old rods and levers).

I think it's the torque that kills them, not the HP
I don't have numbers though

What's a bolt kit, and where do you get one?  I heard someone at the local VW shop mentioning it to a customer over the phone once.

The differential inside of the 020 is held together with rivets.  With stock power levels they are no problem but increased power can cause the rivets to shear off.  The result is the diff starts machining itself through the side of the case.

The bolt kits you heard mentioned replace the problem rivets.  The bolt kit should allow the transmission to handle increased power safer.

Just to put in my tuppence worth.
Stock 80hp gtd, 150,000 miles, unwelcome bid for freedom by said rivets. If it was me, and I had to gut a gearbox anyway, bolt kit would be on the list. Seen plenty in the scrapyard die this way. Rivets must save VW pennys on each car. Don't wound a problem, kill it, dead.

The rivets work themselves loose after miles or abuse and eventually one lets go and comes through the case and that's all she wrote, if you have an 020, you need a bolt kit, there's no two ways about it, eventually given enough miles, they all do it .

So you just replace the rivets with any old bolt that will fit it? or is there and actual "kit" with all the right sized bolts etc.?

I havent broken one from abuse just old and loose transmission once. I didnt want to risk it when going to the TDI-M so I got a 02A from a 98 Beetle for the TDI and the cables and hydrallic clutch are awesome in my opinion but I can see where in racing you might not like it, but once you get used to it its great, I only have 10 psi running through my tdi right now just got it running yesterday with boost and all I can say is WOW

this 1.9 TDI-M giles pump equipped with 10 psi (need to adjust the variable gate to get more boost) kicks the crap out of my old 1.6 idi with 25 psi and no boost aneroid

I have heard of guys breaking 90mm cv joints though whe the power and torque are turned way up
