i dont wana throw this whole topic off but what is a "box"? it  was mentioned as a 1.6 box and a 1.9tdi box. is this the computer?

yea as stated its the gearbox.  the TDI box has a taller ring & pinion gear which really helps... AFAIK the 1.6TD & 1.9TD have roughly the same ring & pinion (i think there are two different ones only), and roughly the same ratio's.

pretty lame in my opinion... the 1.9 with the smaller turbo will easily push a taller gearbox and achieve better economy than a 1.6.

I'm sure they mean {Gearbox} just a slang word for transmission :)

So what your saying is, the TDI box(all years?) will bolt up to a 1.6 and 1.9? plug and play? just mess with the reverse light wiring

it will bolt right up, but the shafts are different, and its cable shift.

you can swap over the rod shift junk into the TDI box though... converts it over to rod.  but if you can get cable, its a good swap (its not as stickey)
the rod conversion takes the rod shift part out of your mk2 trans and installs it into the TDI trans.

as for the axles, the TDI ones are 100mm whereas your mk2 are 90mm.  a solution might be to find 100mm mk2 shafts, but i think the length still might be off.

probably the best solution would be to swap the 90mm flanges over to the TDI box.  i've swapped 90mm flanges into a 1.9TD box with success.  now i didn't actually test it, but it worked.  it just requires lots of patience, and a nice big c clamp (they are under tension).  don't forget to buy the snap ring, and oil seal for it as well.  the 90mm flanges will give the same protrusion as your old box, so you don't need to mess around.  since your not putting out TDI power, then you don't need to worry about the 'weaker'   90mm stuff.  maybe even install a shim kit while your at it???

now... AFAIK your mechanical speedo will bolt right in as well, and you could sell the electronic speedo to someone on this board (hint hint)

a good used TDI box should go for about $500.  if you do the el cheapo way of installing it as stated above, it shouldn't hurt the wallet too much.  just keep in mind that you should clean the outside of the transmission as best as you can, to minimize any dirt getting in.  plan on changing the transmission oil at this time as well.

oh and i almost forgot... you need a 228mm clutch... at that point i would just say f*** it and buy a prothe clutch, or a used one with flywheel.  theres more than enough clamping power for your 1.6, and i doubt you would ever slip that thing!

edit: for an extra oh say... $900 you can also get the taller ring & pinion gear + taller 5th gear to make your car roll 140kph @ 2000 rpm or so?   ah the joys of TDI boxes...
