You may need to change the exhaust manifold up to get the diameter you desire. Coming off the basic 1.6 manifold to the toilet bowl is OK but matching up to that seems to be the bite. I found that the easiest way to convert to a larger pipe without any welding, as I don't have that capability, is to go to a 4 to 2 to 1 header. Gassers had them all the time and that allowed me to upsize to a larger diameter pipe from the stock hot dog tube of a thing. What a constrictor that thing is.

I have a good used header. Pm me. Turbo is the way to go but I have had full exhausts built for little money.

appreciate the info ORCoaster, does the 4-2-1 manifold have the dual downpipe? and yeah i would really like to turbo it, but just dont have the funds to go that route right now. And i PM'd you spence.

The headers I have take the individual cylinders and blend them all into one 2 1/2 inch pipe. Hence the name 4-2-1, the header replaces the manifold. So just think of the weight savings there. I bet my header is only a third the weight. Attached to the transmission with an additional bracket for reducing the shake at the bottom end and no rattle underneath against the body. From that point on it is a fabricated pipe that has a resonator under the shifter and then a muffler at the end. With a stubby pipe out the back. Same as stock setup just larger diameter for more flow.

You will not see any gains on a non-turbo engine from going with anything larger than 1-1/2".

I beg to differ with that opinion Libby. The sound alone is much better with my exhaust opened up from the 1.5 tube. That alone was reason to do it. But honestly I did see a few MPG increase after I popped for the new pipe and muffler. I may have had a soot clogged muffler or something but response on the throttle was for real for me. YMMD.

Regarding the sound there is no accounting for taste. I'm personally of the opinion that less is best. The muffler could certainly make a difference, especially if plugged, but I didn't say anything about mufflers. The 1.6 non-turbo engine does not produce enough exhaust flow to cause any back-pressure in a 1.5" pipe the length of the car so going larger will only make it harder to fit and not rub/bang.

I have the same setup OR was talking about and love it. I went turbo with a straight pipe so I don't need my NA setup. I'm afraid shipping would be very expensive though

Libby,
I am just back from a week of traveling and seeing this. I agree that there might not be an issue of getting the exhaust out the 1.5 inch pipe on a N/A engine if all was well. But here is some additional thought. 1.5 inch pipe looks ridiculous when compared to any other normal engine. The ubber huge cans and pipe hanging off those Fords and Dodges is crazy in the other direction. Do they really need a 6 inch pipe?
I have quiet out the back and during the drive from the 2.5 inch pipe and I did have to play with it to keep it from rubbing so just be aware as Libby says that you might have issues from going bigger than stock.

what type of muffler did you run?? and Libby, i plan on sending my injection pump to giles, and when you add more fuel to a diesel engine your EGT's will rise if you use the stock exhaust. I simply want to open the exhaust and shorten it to reduce my egt's when i increase my fuel delivery.

I would have to dig around in the back of the shed to see if I could come up with a name on the muffler still connected to the 1.5 pipe. I could probably crawl under the back of the car to see what I have now. I bought it off a guy who just put it on his GTI and had the misfortune of getting T boned by a Ford F150 not more than 500 miles later. So I picked up the whole thing from header to tail pipe for 300 bucks. Then I had to remove the inline cat and slip in a spacer pipe and a resonator. I picked that up on line and I think it was a Walker but I could check on that too.
Install and reposition to keep from banging around cost me 70 more.
