I know this might sound like a stupid question but is there a trick to getting the oil pan gasket to seal on a 1.6 TD? I put a brand new gasket on and torqued everything down checked and rechecked and as soon as I start up it starts leaking again. Seems to be around the corner near the oil filter and near the corner where the oil return line comes in from the turbo. :x

Use a sealant of some type, even normal silicone will do, but a proper high temperature sealant will be better. It really shouldnt leak if you use it and let is set overnight.
Dont use to much to the point where it will seal but not end up inside the pan.
Maybe the pan is a little twisted ? check it with a steel ruler.

I used to play with sealers, rtv etc, but what i find works really well is the 93 and up rubber oil pan gaskets. The later ones have 3 rubber lips that seal really well, plus they are re-usable. Pricier than the regular flat gaskets, but worth it in my opinion
cheers

Rubber gasket is the way to go.You can also use the 1.9L gasket with the windage tray.

For some reason, none of my oil pan bolts had washers. The stupid bolts kept loosening up until I got some washers.
I don't know if it helps, but I go around and tighten every other bolt, then come back and do the other half. I think that helps keep the pan on straight without getting warped.

Thanks everyone for the info. It was very helpful and the RTV seems to be doing the trick for now. I traced a minor oil leak to the oil/engine coolant heat exchanger. I see that there is supposed to be an Oil Cooler Seal on it, Does this seal go on the bottom and the filter screws up against this seal or does this seal go on top the cooler? I am not seeing this seal or anything on my TD so maybe it was missing or something. Again thanks for the help.

The seal goes between the oil filter adapter, and the cooler.Remove filter, and you will find a large hex nut on the oil filter stud.Loosen the nut,and then unscrew the stud. The sandwich will now drop down and you'll see the o-ring.Very common to leak, especially if they aren't tight. You could always drop the filter and make sure the nut is tight first.
