I've forever *on my 1.6 and now my 1.9* had coolant leaking from that blasted plastic T that houses the sensors for the coolant. I tried changing the rubber ring, i tried using RTV silicone... nothing works
someone told me a while ago that it was probably warped so i sanded it square again but it still freakin' leaks.
why did VW design this flange to only have 2 tiny bolts holding it on??!?!
and into aluminum too ... so easy to strip those threads.
Is it possible to find an aluminum one somewhere? anyone know?
anyone know of solutions? My guess is that they twist from heating and cooling and one end being hot (touching the head) and the other being cooled by the coolant.

I was tempted to make a metal replacement myself, but I gave up. Changing the o-ring doesn't work all the times (at least didn't work in my GTD). Finally I ordered a new one at the stealership and replaced the old one..
The aluminum ones won`t hold your sensors though. You would have to convert backwards to CE1.
New flanges are available from several sources. I`ll be buying new ones for my car because both of them leak excessively.
Yup they warp and are generally not repairable by sanding etc.
The good news is that they are cheap, particularly via the Worldpac vendors... so I just order a couple and expect to swap 'em every once in a while.
I have managed to retrofit my fleet with the metal t-stat housings, since those do fit any year... well worth keeping your eyes open for at the junkyard.

AVR has them pretty cheap.

Also make sure not to over-tighten the bolts. It's really easy to warp/crack the flange via too much torque.

like i have something to say that is worth listening to.
It has some to my attention that the mess on the front of the block is not just coolant but a lot of diesel too. My injectors all leak from the returns I THINK... it's always hard to tell but i think they leak from the returns. Which really really sucks because its ... pretty much impossible to fix without replacing them.
Check your dealership.
I got one for a digi2 and it was only $7.
If you only ordered one online; shipping would probably be more than that.
