So ive put over 500 kilometers on my TD swap. Its got a mechanical valve train on a hydraulic block. I also utilized 130bar with injectors with the timing set to .95. Now it could very well be that the timing is off +/- a bunch as I have the flywheel on wrong and had to make my own timing mark. It starts beautifully every time hardly even need the glow plugs when the engine is cold. It boosts great up to 20psi on stock fuel settings although as far as I know (and I hope I'm wrong) the k24 is only good for about 20psi anyways. I can hit 1200F on a long pull and big hills but while cruising at about 100kmh EGT's stay at about 700/750.
Now, Im finding that my around town mileage is terrible at about 25mpg. But while cruising i can get about 35/40. But this is still terrible. My N/A got 50mpg all the time. Now, I realize the only way to really fix things is to drop the transmission and put the flywheel on right so I can set the timing correctly, but im wondering if its the injectors that are to blame here.
Any comments/suggestions/knowledge would be great

I think .95 is low myself, I'd go up to at least 1.0 and experiment from there to see if more helps but by all means get that flywheel mess straightened out first. How do you actualy get a flywheel on wrong in the first place, all I've ever seen on these diesels only go on 1 way assuming the pressure plate is clocked right when it is assembled at the factory. I had one that put mine off by a good bit during a rebuild process once that I got at Autozone. I didn't even know it was off because I never had to do anything timing related after that but I discovered it this past winter when I swapped to the T/D engine and just checked to see if the timing was still at 1.0 that I had set it to about 2 years ago and the pressure plate had it off about 90 degrees. But if your's was right initialy how can you get it on wrong as the bolt holes only let you do it one way

Are your valves adjusted properly?
You should be able to verify the mark on the flywheel by putting a metal wire down the injector hole, through the precup and onto the piston. I know on the AAZ that it's a straight shot.
I think the biggest reason for your low mileage is the cam/crank timing. Injectors shouldn't have that big of an effect, but I suppose it is possible.

The first thing you have to know is that your compression is where it's supposed to be before you even think about fuel and timing period. You said the flywheel is on wrong and I still don't know how that's possible if it was right before with the same parts. You have to know exactly where TDC is for everything not just close. Trying to use the dial indicator with a TDC mark just close is like trying to do brain surgery wearing boxing gloves, it just isn't going to come out right. The lousy mileage is almost guaranteed to be timing but from what I'm reading it might be compression also from the engine not mechanicly timed exactly right to begin with with an inacurate timing mark.

But this was almost strictly highway driving.... Still Im much happier with that number.
And for anyone that wants to know, just a down pipe for an exhaust is stupid loud if you do any amount of driving.

if you change your driving habits you can get 48 mpg around town too. but the easiest way to get better mileage is to install a taller transmission to cut the rpm's.

Its got an FF trans and 100km/h is about 2900rpm...

If you are getting 48 in the Jetta there sure doesn't sound like anything is wrong with it to me.

n/a diesels with just a down pipe are retarded. drive one mile, let hearing recover. by far the loudest thing ive ever heard. but with 24:1 what do you expect?

do you have an n/a? does it have a muffler? its amazing how much the turbo quiets it down over just a straight down pipe.

lol, if you havent experienced a n/a without an exhaust, then you dont know what loud is. like i said, the turbos tame these engines down a little.
