1)
http://www.vwdiesel.net/phpBB/viewtopic.php?t=579Yes, it's a 1.9L, but same thing applies to 1.6TDs. Disregard the first image; skip straight to "ADJUSTMENT OF THE FUELING", second image.
2) Remove boost pin and spring (you've already done this before... it's also easier on a 1.6TD), look inside and you'll see a starwheel. Turn the starwheel clockwise a couple times with your fingers and it'll go lower. Reinstall spring and boost pin. This lets the boost pin sit lower, so more fuel will be injected earlier. It will easily cause more exhaust smoke though. I got tired of it and raised the starwheel back to near-factory location. Not a necessary mod.
3) Rotate the boost pin to the aggressive side. This results in slightly more fuel under boost.
The rest is more challenging:
4) Set pump timing to 1.05mm. Easy to do, but you'll need to find a shop that has the pump timing gauge.
5) Remove RPM governor.
http://www.vwdiesel.net/phpBB/viewtopic.php?t=157Stock TDs start cutting off fuel after approx. 2,800 RPM. Eliminating the governor will improve fueling above 2,800 RPM and allow the engine to continue running past 4,500 RPM. A tachometer is MANDATORY. Hope your friend won't overrev!
6) Still not enough fuel? GTD fuel injector nozzles. Your friend can buy nozzles already installed on injectors with a core charge, which'll make the job easier (just swap injectors).
