I put a 1.6td IP on my 1.5 today. Got it running all is well except for the massive fuel leak at the pump head. So I change that seal, tried to be careful and only pulled the pump head out enough to get the seal changed, now it won't start at all. Anybody know what went wrong there?

Have you checked to see if fuel is coming out the discharge valves, then the  lines at the injector connection, it takes a while to fill the pump back up unless you did it manualy.  Man I hope that plunger didn't snap like Andrew said but he knows pumps.  I think I'm going to try sealing a few off the car first before I try one on the car and I'm gonna be doing one as soon as I can find some seals,  Good Luck :(

instead of a dial indicator you can use a clean nail or bolt finger pressed

Something is wrong becuase it started before the seal change. I'm just gonna pull it.

the rollers probably fell out of place.. you may have cracked your piston in peices

Plunger was broke. Replaced it, pump works. Motor is having other probs now. Thanks for the help.

Thats a nice and concise description. Although the process has been explained else where on this forum using modified bolts and what have you, I do like the sound of this method. Would you care to share the length of your spacer?

You replaced just the plunger or the head and the plunger?

What's it doing now?

Replaced the plunger only. Ran until the crank gear no longer turned with the crank.
