I tend to spend more time in the IDI section, because that is what my car is. My wifes car on the other hand is an 05 passat wagon tdi. I just drove her car yesterday about 180 miles total, I had to fill it up about half way through the trip, but when I checked her mileage for the tank it was 29mpg.... Air filter is near new, fuel filter maybe has 5-8000 miles, car has just turned 50,000 miles. Let me know what you think. Thanks

How many miles on the car, have you cleaned the EGR?
What type of driving? All Hwy, All stop & Go or was ia drive on rural roads with some stoplights, hills, and mixed speedlimits including a fair amount of 55mph?
i would imagine its mainly from high speed driving... the sweet spot is around 2200 rpm or so. beyond 3000 rpm is very bad mileage city!
these motors take quite a while to break in as well. i wouldn't expect the best mileage until about 100'000km.
its just amazing at how dirty the intake can get from EGR. i bought a motor with only 100'000km (approx) and the EGR was simply disgusting!!! even half of that would have been terrible for mileage.

the car has 50,000 miles. I have not cleaned the EGR. The tank was mixed driving, and I keep the car below 70mph almost always (trying to get mileage). Also I was under the impression that the EGR issue with the earlier TDI was taken care of, obviously I am wrong. I do like her car, but boy my IDI sure is easier to deal with! And Dan, sorry to hear about your engine. Good luck with the latest rebuild. Thanks for the help everyone, I'll look into cleaning the Intake. Or is cleaning the EGR something separate? Don't get me wrong, I know what the EGR valve is, I just thought the issue lied in the intake. Thanks again.

You are correct on the EGR, yes the port its self will get plugged but the intake takes it the worst.
I made a little tool to clean my dads intake on the car (not the proper way).
I used a peice of 1/4 rod I had about 12" long and I tacked on a washer about 1.25" in dia on the end so I could reach into the intake and pull the crap towards me.
The best method is to remove the intake of course and have it hot tanked..
