i have a 95 TD golf which threw a crank pulley twice on me already!! i am trying to make this into a reliable daily car.....i was thinking of swapping in another td or a tdi.....what would you guys recommend?
any comments appreiciated!!!

Get the crank welded and machined to accept the AHU TDI pulley. Then get a one way clutch pulley for the alternator and a good true running harmonic balancer and it will be permanently fixed.

anybody have pics of how to do this? i would like to see exactly whats involoved!!!! i already rebuilt the head 2 times...i dont want to go and spend more money and have it happen again!!! the harmonic balancer wobbles a lot while the engine is idling!!! what could be causing this???

The balancer could be wobbling due to the crank end face being worn out of square from the previous failures or the balancer itself may be improperly assembled from the factory (very common). Welding and machining the crank end is not really a do it yourself job, unless you have a TIG welder, a decent sized lathe and a milling machine. I have repaired several of these cranks in the past. I'm located about 40 minutes north of London, Ont. I'm not sure where "L-dot" is, but Canadian crank and chrome in Toronto can also fix these cranks.

do you know how much it would cost to repair the crank? woudl you be able to do it since you stated that you have done a few yourself?

I just had my crank redone with the new TDI parts for a 1k, including all labour and all new belts and of coursre re-timing.

What about using a 1.6 non-turbo motor from a 89 jetta....and putting the TD turbo i have on it....along with the injection pump and all accesories??? would that work???? is that possible???

It can work but it is NOT advisable, certainly not for a daily driver:

if you are going from a 1.9L TD to a 1.6L diesel with a turbo strapped on, i'm going to bet you won't be happy with the performance after the work you put in. also, if you are used to the grunt of the 1.9L, you may have a tendancy to push the 1.6L motor a little harder, which could increase the likelihood it won't hold up under boost.

i'd deal with the crank issue as suggested, or go nuts and drop in a TDI if you have the loot.

That is quite unfortunate that you've had two crank sprockets fail already.  Just for interest's sake, what mileage did the failures happen at and what damage did they do?  

QuickTD has quoted me on a crank repair...it's very reasonable.  Get yourself a new damper (balancer).  They can warp.

the first one happened at about 200k kms....and the other one followed about 3000 kms later!!!!!
i think i will do the crank repair.......does anyone have pics of the process? or how it looks after repair?
