1.6 TDs all have the same inlet and exhaust manifolds. The same are also used on early 1.9 TDs. Late model 1.9s will have different manifolds in which case you may not be able to use a 1.6 TD turbocharger.

The 1.6 TDs can have four different turbochargers from the factory.

KKK K14
Garrett T2
KKK K24
Garrett T3

The K14 and T2 are smaller than the other two, but also more modern.
Better suited to daily driving, but lacking in ultimate power output capacity.
K14 and T2 have similar dimensions and similar wheel diameters.

The K24 and T3 are the choice for a performance-minded, but they spool up slower than the smaller turbos.

The 'big' turbos can usually be found on older 1.6 TDs and the 'small' turbos can be found on newer ones. There should always be a plate or etching on the turbo that tells the type code.

Do all the turbochargers fit onto the 1.6TD manifold without modification or adaper plates? I guess I am not really worried about what the 1.6 has, I need to know which manifolds work if I end up buying a KKK24 for the 1.9.

Yes. Like I said, all 1.6 TDs have the same manifolds. So all 1.6 TD turbos are bolt on.

I assume a T3/T4 hybrid is too large for any sensible daily driving on the 1.9 AAZ? I have a couple new ones kicking around here somewhere.

The turbine side has 2.2" inducer, 2.560" exducer. The compressor side is 2.250" inducer, 2.960" exducer. The A/R ratio on the compressor housing is .50. The ratio is not marked on the turbine housing.

The second turbocharger might be very slightly smaller but I do not have the housings off of it to do the measurements.

They look about twice the size of anything I have ever seen on a VW. I would think that the little VW would have a tough time spooling the turbos without revving the engine right out.

You're right, that's too big if you're not planning on a compund setup with a small turbo to complement the big one.

You can search for a used turbo from all kinds of industrial and agricultural engines - they have the right wheel combos as they're diesel engines (diesels need slightly bigger turbines than compressors), and they are usually also very tough.
For example, my Schwitzer S1BG was originally used on some sort of a tractor. Can withstand continuous 30+ psi of boost and supports over 200 hp even though it's physically the same size as an OEM KKK K24.

Of course, spool-up will also have a great deal to do with what kind of an injection pump you are using. A well tuned pump can help you spool up a surprisingly big turbo, while with a stock pump you're looking at problems even with a moderately sized one.

I will probably stick with the stock AAZ pump. I will surely turn it up some but I am not really looking to find the limits on the settings. If I can squeeze 100-125 hp out of the engine and still have it drivable and dependable that would be great.

I did get a very good deal on mine. Just regular used tuning parts classifieds on my local forum. I just hope my turbo is as fresh as the selller told me. It's always exciting on a long project to see how everything works together once finally bolted on.

Try to search for an Offroad forum - there's bound to be many diesel engines around there so diesel-specific turbos for sale should be plentiful.
