Since all the 1.6TD's at my local junk are all stripped of boost pins I'm thinking of using my friends machine shop to modify the the stock 1.9IDI pin.....and i was wondering if anyone has any pics or pointers on where I should start removing material and where to stop....and maybe at what angle???
any comments appreciated!!

I have done a 1.9 pin with exellent results
First,look on the pin where the feeler has been running,to get an idea of how far down the pin to grind.
If you look at the pin from the side the taper starts to come on then flats off again,i carried the taper on at the same angle for about 12mm to cover the pin stroke, polished the surface up with emery cloth and light oil and voilia fast as hell!!

Hi,i put a new LUK 210mm clutch in when i fitted the engine and its fine,handles power easy,and it really is quick,

How deep into the pin should i grind??? and what about the slope???

the existing slope is there but only runs for a few mm,carry the slope on at the same angle whats there now, for about 12mm

yeah i would just modify a 1.9 pin, infact i would like to pick one up to modify for on my jetta, you can make a longer deeper taper with a 1.9 pin than with a modefied 1.6 pin

ah it helps,but its not a huge power increase
i ground the side that was for more fuel anyways,and left the rest stock,so it can be set back if i want

i used a dremel with a cutoff wheel to shape it ,then i used some sandpaper on the dremel to polish where the pin rides to clean up the grinding marks

You can modify the boost pin of AAZ with a die grinder and cutter wheel, or you makes news of it at your friend machine shop, it's easy.
I make a couple of them the last summer.

it looks like you made yours with a longer slope and alot more agressive? how doe these work compared to stock?

It is an illusion, the slope is same longor as that of origin.
I made a centered machinage, therefore can imports the position of the pin, that changes anything.
These pin will seek the maximum of travel of the feeler finger, the only adjustment is with the adjustment screw in the center of top cover. (increase or decrease fuel under boost)

so basically when you push the throttle and the feeler pops out the whole way like in the picture, the pins you made cover that entire range of travel. do you sell these?

Great pic, and yes, as on your pic, or almost.
Without boost pin, the feeler finger leaves almost towards the center, with my boost pin, it leaves one can less, except that by using all the travel of the boost pin (up and down) you will need to work top cover so that the boost pin goes up higher at no boost, and after, you adjusts with the srew on cover if you need of more or less of fueling under boost, that depend of your turbo.
Too much smoke at full throtle, only decrease the max fueling screw, that's it.

I just want to point something out about custom pins, If you start with bar stock and make your own custom pin, it is possible to make such a deep cut that the pin goes to far and fuel leaks into the fuel pin area, effectively hydro locking the boost pin. As well shape of the cut has an important role to play on the way your pin performs.

These pin are not to sell, I use them to mount M-TDI Pump, if somebody wants some, that pleases to me to sell some.
These boost pin have correct lateral plays, hydro locking it's not possible, fill the boost pin area with oil, the pin come down and oil flees around the boost pin.
In a 1600TD pump, you need a proper shim under the pin for not that the pin butts the feeler finger (same as original shim), and in the AAZ pump not need for shim, it is perfect.
There are two diameter of pin, the hillfolk'r's pine is smaller in diameter.
