I've been searching for an hour or so and still have a few questions.
81 1.6 IDI motor.
I've got to do the headgasket, and mounts, and other gaskets, and hoses and such.
Is an external air/oil cooler worth the trouble? I have the volvo adaptor somewhere around here.
Exhaust. Is the stock exh mani bad enough to bother upgrading? No turbo in the future, figured on haveing a shop do a 2" with some sort of muffler. How do chambered mufflers do on these? I always figured the soot would clog up anything with a perforated pipe.
I don't know yet if the head's gonna have to be replaced, is any port/polish worth the bother on a NA motor?

I decided the air-oil cooer was worth it after my air water cooer pissed all my nice oil out on the ground. Your milage may vary.

That is defiantly a thought...
I guess I should, I have everything but the lines, can have them made in town at the hyd shop I suppose.

I threw a bosel header on mine...... with
a 2.25 exhaust.. and a flowmaster...
and some resonators... it runs better...
A must do however is new motor mounts.
So far so good on the header....

If it's a N/A motor the factory water to oil unit will be fine. The 1.6 N/A motors never came with oil coolers with maybe the exception of the auto tranny versions. On a td..definitely add an oil to air unit...the factory unit will not keep up. The volvo unit are great...the thermostat is 95C and the whole setup works awesome in a vw...it's actually a little overkill.

Hmm.
I really hate to screw with the hoses and lines of that factory cooler setup, I dunno.
You should see the cooler my father has on the 82 Caddy with 1.9TD using the volvo adaptor. Fit's inside the front bumper, all aluminum, bumper is opened up for airflow.

i wouldn't mind keeping the factory cooler and installing an external air oil cooler. doesnt the motor take a while to heat up without the exchange cooler?

I suspect the exchange cooler does help, my TD warmed up WAY faster than my NA does. My 8v gasser has the same exchange cooler, and it's somewhere in the middle. I think the turbo warms the oil pretty quickly on the TD.

I kept my factory cooler, though not bolted to the block, so I could run a
remote filter and air-oil cooler. It seems to heat up plenty fast for me. the
stock cooler is just there as a junction with no water lines going to it. In
fact, I will be adding a second oil cooler to it.

Remember VW specifies that you replace their oil water cooler unit each time you do work inside the engine. they don't trust it either. Look in the Bentley manual.

I think that the manifold is fine, but the downpipe is garbage. Cut it at the flange and weld on a 2" pipe (or w/e size)
The diesel toilet bowl exhaust manifold is much, much better then the gasser version. Your best bang for the buck would be a dual outlet exhaust setup found on german rabbits and sciroccos. Make sure you have both of the braces for it though or it will crack

i got my cooler for about $80 CAD shipped :)
jimfoo i've been looking everywhere for a remote oil filter kit for the 1.6 engine!!! where did you buy yours???
don't you think that not running liquid through the cooler may stress the aluminum a bit too much???
with my brand new thermostat in the car, i can get heat to come out of the vents at around 2 minutes idling. not much heat mind you, but before the new thermostat it would take its sweet time to give me any heat! I think its a combination of the water/oil exchanger & OEM thermostat.
