Title: What diameter pipework is best for 1.6 TD exhaust?

2" or 2.5"  - what are peoples thoughts?

for a TD get the 2.5", if you got enough money get a passenger performance 2.5" downpipe also. very good combo from what everyone says, i wont know myself for a few more weeks, but thats what im doing for mine

Upgrade your downpipe and exhaust at the same time, the stock downpipe is very restrictive. Go 2.5" from the turbo back, use mandrel bends, and if you insist on a muffler go with a glasspack or a muffler that you can see through one end out the other.

On my Caddy, I used a 2.5" PP downpipe. When I took it to my local exhaust guru, he suggested a 2.25" system with a large magnaflow muffler. he said 2.25" was the max. size that would fit easily, and was way larger than the engine actually needed. What I noticed is that the turbo spools much earlier than before, and the sound is sexual.
