Ok this is gonna be long. Mostly pics cause i don't like to type. But at the same time as i'm building the car i didn't take as many pics as i wished i would have. And when i did it was with a camera phone so quality is marginal.

Most of the wires were chewed up by animals. there was a large nest right on the valve cover and bite and scratch marks on the outside from dogs trying to get the rodents.

More turbo mods. Welded the port between the turbine exducer and wastegate, to eliminate turbulance in the exducer. Now i must use a seperate wastegate dump pipe.

Got it running after re shiming the valves installing a new headgasket and pull starting it cause she wouldn't light with just the starter

Got a full jetta III suspension with rear disc and beam. The front control arms are out of a passat and are 1 inch longer.

Found some lowering springs put them on new struts for the front the rear got new HD struts. Tried various rims to see what i liked.

On my way to detroit to pick up a friend to drive to Waterfest 14 she tried to run away on her blow by(i was hauling a trailer with a washer dryer and other random crap). So he came and got me in his 81 280k mi rabbit truck and we made the trip.

Decided it was time to rebuild the engine. Funds were low as usual so thought i would just rering it. Well engine needed to be bored... .040 or 1mm over! The head was an AMC mechanical. The block is HYD! So the head had been off before we got to it.

Didn't take many pictures for awhile for some reason. Must have been enjoying the new engine so much.
3 days before Waterfest 15 decided to paint the roof and hood! Roof got checkers very time consuming to tape off. Didn't think it out that much before and realized after i was in to far to stop. Had a moth land in the final coat of clear and flail around releasing his moth dust and messing up a white sqaure. But other than that turned out good. Thanks go to my buddies dad joe for running the gun and use of the shop. Hood got painted black in the middle. Need to wet sand both and it'll be good enough. Wanna paint the rest of the car stock color. Some day.

Got the car with 124,xxx in march of 2008 started driving it. Drove it a few thousand with a broken odometer fixed that. Car sat 4 months while getting rebuilt. It now has 149,xxx. I love driving it.
Its been to NJ, CT, Al, all over ohio, IN, and the surounding areas!

WOW! looks nice guys, where did you get that oil baffle? Also, you sent your IP to giles or no? I'm building a frankenengine or also known as a frankenmotor. Inspiration is a wonderful thing, so thanks.

I believe i ordered the headgasket and pan gasket from myke_w on here. I believe the gasket came on late MKIII2.0l and most engines after that.
I did all the pump work myself. 91redjetta had a 10mm TDI pump that i used parts from.

I think i got a couple crappy phone vids of cold start cause it sounds sweet to me when its idling like ***! ha Sounds good under load when warmed most would want a muffler but the turbo is enough muffler for me.
I'll get some vid when i dyno it! best time to get sound of load yet not be moving.

Trev0rbr - Got 10mm plunger from TDI pump, gov mod, green timing advance spring with minimal shims, timing is around 1.04mm gonna set for max power while on the dyno. oh and a gasser in tank pump feeding it.
I'll see what i can do about posting the vids...
Guess i should post in the smoke tales about the high speed chase.

i've read over daves 200hp build quite a few times, he had his timing set at 1.25, hopefully that helps, he said after 1.15 it cleared up alot

Yeah i rememeber reading about that. Its not too bad i like it reminds me of the tractor pullers! Once its warm it runs real good.
But i feel it could use more timing since the peak cylinder pressure is down with the lower compression. Like i said i wanna run it on the dyno and see what make the most power than if its really high maybe back it off a notch so i'm not at the raged edge all the time. It is the daily driver.
Moving to cali this spring so won't have to worry too much about the cold starts out there.

It too smokes till warmed up. Timming is set to 1.06mm and could be adjusted up more.

K24 with stock cast down pipe. 2 1/4 out to the back, no muffler.

Awesome! 91redjetta has a Caddy with a TD in it currently K24 2.5 dp to a 4" stack all stainless exhaust we custom built. Its a 1.6 all the way round. (no aaz head)
I'll get him to make a build thread soon.

that's a pretty rabbit! foxracer has been helping get the race truck back on the road.. pulled the head because the head gasket was leaking.. head needed surfaced and the precups were all cracked.. got a exhaust temp. gauge in it now finally and a pump that shouldnt leak any fuel.. race only!!

Yeah but as of now it didn't make it all the way home on her own power! But ran great when its 9 degrees F with the cooler hangin out front!(up until it died while stop light racing a cavi)... to be continued

Found this in the exhaust manifold? Think i sucked this up through the newly ran cooler piping or out of the intercooler.

The wastegate caught a piston piece. Meaning it was open when it happend then close precisely at the correct time to trap it!

my guess is that whatever came in your intake got caught in the valve, hanging it open.
then when the piston came up, it smashed it breaking the stem and dropping the head of the valve into the cylinder.
would be interesting to know ow far up the stem it broke though.

I have never seen this in person, good info. I will be curious to know exactly what happened, there are always theories, but there has got to be a true cause. I hate to make you feel like a guinea pig, but I would love to learn something here if there is, in fact, something to be learned. Sorry for your loss.

The crack in the piston on the 3rd pic looks bad. The rest should buff out and you should be on the road shortly.
Not really and that sucks. I am scared as can be that something like this is going to happen to my jetta when it is finally done. I am taking my time and using all good stuff, but just like you have proven sometimes it isn't enough. Let me know what your plans are to fix. I have my 1.6 n/a engine in the jetta now that has a brand new hydro head on it and bottom end needs attention. I am just going to pull it and sell it for the turbo to have a home. I am in ohio too.

Edit: see it says you are going TDI now...I wish you even more luck.

I'm pretty sure thats what happend. Most of the valve stem is there. The valve head is obviously stuck in the piston.
I don't feel like a guinea pig. I wanted to post these to "inform you" give you something to see. Pretty sure something was in the intercooler and it was blown into the engine at high rpm and hung the exhaust valve.
It died quick and i pushed in the clutch as soon as it nosed over. You have no time when the piston is traveling that fast.

my bet is a cracked lifter that turned sideways in the bore holding the valve open. ive seen there engines eat exhaust valves a hundred times before, just never on any of my engines. my 1.5 had that same thing happen. put a used piston and rod in it and its still goin strong.

Lifters were all fine. The piece i found in the exhaust manifold is unknown. Its not from any internal engine parts.

Haven't taken the turbo apart yet. Turbine looks to have suffered some minor damage. Probably still runable.

Lets do some detective work.
My guess right now is thatttttttt it is...
a piece of casting from the IC that never got removed/broke off or something...
When i first pulled my new head out of the box it had some casting flaps i had to dremel off. Would have yielded similar results im sure had that piece tried to go through a valve.

Yes aluminum. I too think it must have come from the damn intercooler. Never heard anything in it must have came loose from driving.
Gonna mount a garbage disposal just before the intake to mulch anything into smaller edible bits for the engine

Bought the IC from a member on here used not sure of the brand. There wasn't much stem on the valve but you can see on the bottom of the piston it cracked it.
I may try to find a way to install some screen to catch any loose *** before it gets to the engine. As long as it its self doesn't become loose and cause probs.

my audi has/had a chrome steel grate in the intake pipe. it looks stock also. but it would still let the compressor get whammied pretty easy.

Crank other 3 pistons and rods are ok but theres a nick in the cylinder wall and its already 1mm over so not sure if it 'll clean up enough to be reusable?
I'd probably buy one piston a rod and lightly hone the cylinder and run it in a low performance application. stock boost and such. Guess you could always sleeve it if needed.
