Title: rebuild! this is what I've got

Right after trying to solve the noise issue on my 1.6 GTD engine (in a caddy), it looks to be maybe a big end problem so I'm going to rebuild my old engine (as the other is in the car and so stocked away properly).
Here's what I've got, help me decide.

complete 1.6 TD "JR"  (used about 1L of collant a day) with a K24 (has play on the shaft)
complete 1.6 TD "RA" (makes a terrible "clacking" noise) with a watercooled T2 (runs but no idea of condition)
Front mounted IC
Giles superpump on the way
Rebuilt 1.6 TD injectors
ARP studs
good 1.9 AAZ head
good (as new I'm told) K14 turbo
BOV delete cap
EGT throbe on it's way, EGT gauge on it's way, boost gauge, manual "ball" boost controller

I'm hearing the AAZ head breaths better but the last topics mention bad/hard starting, would I have to use AAZ injectors? I don't have (for the moment) an AAZ exhaust manifold or at least a "D" shapped one. I don't have silly money to order a plenum intake

Exhaust manifolds are the same, only the intake is different.

As you've mentioned there is a lot of debate about the daily driver ability of the 1.6/1.9 engine.

anyway I've got it so I'm going to use it  ;D

something else happened this week. my dad used my sisters '91 passat (AAZ eco) stationwagon and a drunk driver ran into him, the whole left side is bent ... fixing would be over it's worth so ...  ;D now I have another dillema  ;D what do I fix?
the 1.6 td, the 1.6 td with an AAZ head or just put in the 1.9 AAZ without all the ECO stuff?

Reason would dictate to install the 1.9 AAZ (as it runs) while rebuilding the 1.6 GTD.

Once installed and torqued do the ARP head studs need to be retorqued evry so often? like every 15000km. I'm thinking this because of the expanding engine due to heat and cold. Stretch bolts would compensate but these studs?

Look at the tensile strengths of the ARP stuff. It doesn't go away like the stretch bolts, it clamps solidly so you don't blow gaskets and retorqe.
