I have an AAZ with a T3 turbo, I replaced the IP already once due to a leak, and the thing smokes more than a 18-wheeler. I mean there is a trail of smoke behind the car. I have already blocked the wastegate on the turbo (17psi). The injectors are rebuilt, the IP is used but seems to be in good working order.
I want to get this issue sorted out so that I dont get another letter from the ministry about a complaint that my car smokes too much. The other thing is even when im making full boost it still smokes just as much as if it wasnt boosting.
Please let me know what I can look at.

My T3 makes more than 20PSI if i block the gate off. Check to see if you have intake leak, dirty or clogged air cleaner, also check the fuel filter and fuel supply.

i have a AAZ with a K24 so similer in size and mine smokes like a train too!
i have a valve on the wastgate and can hit 25 PSI no problem
i run it at 18-20PSI but it doesnt smoke too too much when in full boost but it does alittle which its a diesel so under full load its prob normal to have some smoke

the comment about it could be a intake leak.........like the intake manifold??? why would a leak cause excess smoke??

When does the smoke come on? idle and lower rpm's or full boost etc.
Where in the rpm and boost scale?  Does it clear at max boost?

The smoke comes on as soon as im on it more than 1/4 throttle and it does not settle at all. Just keeps pumping out. I had the head rebuilt along with intake manifold cleaning 14k kms ago. Thats when I got the car with a broken TB. Ill double check the intake manifold....it being loose causes loss of air therefor the car is running rich all the time.
My sisters golf TD has the stock k14 running about 15lbs and there isnt a spec of smoke and I turned up the fuel on it aswell. You can only see a slight haze at night.
One more thing I forgot to mention....timing is set to 1.00mm tripple checked now. I was thinking the timing was off....but I keep doing it over and over again with out change. Fuel filter is new....well 14k kms, but it has been doing it since I started driving the car.

try pulling the boost reference hose off the LDA (might as well plug it) and see if that changes anything.

Because the engine would not be recieving the air it needs to burn the fuel. A T3 should make way more than 17PSI with the wastegate blocked. So boost leaking out manifold would cause lower boost reading and less boost getting to the engine.

with wastegate blocked what should a K24 put out?
i hit 25-26 this low.....

i know when i put the intake mani back on a peice of my rubber boost line must have got caught and after the job was all fininshed i looked and i pinched it inbetween the head and intake i tried to pull it out but it snaped off so i assmed it would be fine but i guess not!......is there any easy way to take it off without having to take off turbo again? (intake mani)

Tried the boost reference hose on the LDA didnt change anything. Also checked the intake manifold and all is good. Im lost as to what it could be.

Ya I have, I even replaced IP's. The one I bought still had the factory lock on the fuel screw. It smoked just as bad with the stock setting anyways.

Im going to try and cut off the exhaust and replace it with a straight pipe, due to the fart can that is on there. But I dont think this would have anything to do with the amount of smoke.

Well the only thing that will cause black smoke is excessive fuel for the amount of air you have so either you are dumping in more fuel than you think or you have a serious leak on your intake somewhere.

Back the fuel screw out until it wants to die, turn the idle up and repeat until you get a slow response on the throttle. As in when you move the lever it doesn't rev as fast, at that point turn the fuel screw back in until you get an acceptable response from the throttle lever, re adjust idle and go for a test drive. If your still getting allot of black smoke you have a problem and I'll go with a intake leak somewhere.

Not enough fuel will also cause too much black smoke. When the pump doesn't recieve the fuel it needs it cannot advance the timming enough and emits black smoke. It may also cause the turbo not to create much boost. Check the simple stuff first.

What do you recommend I check? I will replace the fuel filter, injectors were rebuilt and tested. What other reasons could there be for not enought fuel? I know it could be an issue with the injection pump but I dont want to go and buy another used one and I dont have the money to get this one rebuilt.

True but he isn't reporting it running bad and if it was running low on fuel it wouldn't be running very well.
I'll bet 90% of the time blk smoke is due to to much fuel for the amount of air you have in the chamber.
Then there's timing, he said he's triple checked it and it's @ 1.00mm so if his gauge isn't off and the timing is really @ 1mm then there's a problem somewhere else.

I wonder if one of the injectors that was just rebuilt is sticking open allowing fuel to be injected way to early and to long? Even one cyl would cause blk smoke.

How does the engine sound compared to your sisters?
How about trying advancing the timing by ear till it gets loud (er) than back it down a bit, lock in in place and see what happens.
It doesn't happen very often but if your gauge is off or your TDC mark if off even just a tad it could be retarded.

To be honest last time I set in I went through all the steps and set it @ 1.05mm, started it up and DAYUM!!  I thought someone has tossed in a hand full of pee gravel when I wasn't looking.
I marked the pump in that location loosened the bolts and backed it off a tad then re started, I tapped the pump until it was just a bit louder than it was before I started. locked it down and went for a ride.
All was good, that was probably 5000 miles ago now.
My point is if there is something in your pump that is worn it could be causing it to be to retarded causing your smoke issues.

The car sounds great. Its a little different sound than my sisters car, but its mostly due to the single spring injectors in my car as opposed to my sisters dual spring. So my car is a little louder. It starts without issues, even in the winter without all the glow plugs working it would start on the third try.

I will take out the injectors and see if i can can get them tested just to make sure.

I had this issue on two different injection pumps....so maybe it is the injectors. I never ran the car b4 I had them rebuilt, so it is a possibility.

I will report back as soon as I know!

That's why I mentioned the injectors, I had read where you had swapped the IP already and still had the same problem, having the same problem with 2 different IP's would be rare.

I'm voting for an injector problem.

My 84 rabbit would run just fine. But under load and high RPM it would run very poorly. I recomend checking or replacing the fuel filter, and make sure no air is getting to the inlet of the pump.

Don't trust new or rebuilt parts just cause they should be like new doesn't mean they will work properly.

I have a friend who had injectors rebuilt and one of them was messed up causing the car to run very poorly.

So i agree on checking the injectors over.

Turns out the screw I was using to block the wastegate wasnt holding as much pressure as I thought it would. Changed that up a bit and now she holds 30psi, haul5 a55, and doesnt smoke!!!!!
