Title: Pop Tester Wanted!
Post by: CarlosA on August 23, 2012, 10:24:21 pm
So, i`m on the road now and wan't to get a Bosch style pop tester. It can be the cheap Bosch knock off made in India (same place the Bosch branded testers are made). Or maybe another brand - I don`t really want a home made type as I want it to be simple, small and easy to deal with.

Anyone got something sitting around? If it needs a reseal or missing a canister, broken guage, collecting dust or whatever I can deal with that.

Paypal or 1.6 related trades ready to go...

I know this is random but I know the local U-Haul fleet garage threw out dozens of them, after they stopped offering trucks with diesel engines (because customers kept putting gasoline in them). It may be worthwhile to track them down and see if they have any.

That is very useful information, thank you! I`ll see if I can track them down.

I regret passing one up on ebay a while back for $90 or so. :(

I`d take one of those just as well.

I made mine from a bottle jack and it's been working great for 8 years or so.

I should mention that "dozens" was a bit of an exaggeration but I was told by one of their employees that they threw out several of them, which had barely been used. I thought it was very sad.

I'd probably be fine with a DIY setup but for the first time in my life I don't have a lathe or mig or tig welder. lol

I'll see what I can figure out if nothing shows up.

I don't believe you need either of those to make a simple, small, homemade pop-tester out of a bottle jack... You might need to weld on your bottle jack but you could get away gas welding or maybe even with brazing it, I think.

You really just need a bottle jack to supply fuel at the appropriate pressure, some valves/fittings and a gauge. You could probably come up with something rather professional since it seems like you've built stuff before. The most expensive part would probably be a gauge that reads up to around 3000 psi. Car wash equipment would be a good place to look for a used gauge like this.

Good ideas .. I just disassembled a cheap bottle jack to look at its internals - I was able to solder in a thick (3/16 wall) copper piece with a iron plug that would be drilled & tapped for the gauge/t

What i`m going to do next is refill it with fluid or diesel and pump it up and let it sit for a while, see if it holds pressure or develops any leaks. I don`t think the solder is strong enough but its worth a shot.

If this doesn't work I think i can tap out the bottle jack cap with 1 1/4 pipe threads and go from there with a plug, etc.

Wishing I would have hung on to my onboard welder I had in a Jeep a while back .. would work well on my Rabbit. I could weld this up in no time. Maybe i`ll hook up a few batteries with a stinger (http://www.lcool.org/technical/80_series/bat_weld/battery_welding.html), like the old days. lol

First time ever reading about Battery Welding. I am soo going to use that in my future :) Very nice, thank-you lol.

Yeah it has been handy in the backwoods on the Rubicon trail. ;)

If I go this route i`ll write up a formal post showing what I did.

I made my pop tester out of a grease gun- unscrewed the long probe and found an appropriate fitting and gauge from McMaster- Carr.   Used a hard fuel line for the injector.

There's a plan for this over at Peach Parts, maybe about 7 years back...

Yeah I think the grease gun is the way to go if I can crush the leaks .. I have a nice expensive NAPA grease gun that seems to be well made, could give it a shot.

I`m watching another pop tester for sale and will decide after it ends. ;)

I just picked up a pop tester from ebay, I'll give a short review when I get it.

Does anyone have a source for TDI shims?

Did you get the one that is made in India? I have/had one of those .. but its a long way from where I am, lol.

I will be in New Delhi India in January and may try to visit their place and see wtf is up with Bosch genuine testers being built there.

I did. Did you have issues with yours?

Thanks for the link on the shims, do you know what the inside diameter of those are?

I don`t know anything about the TDI shims.

The tester works and operates exactly like the Bosch branded ones i`ve used ... except the India tester has an option for a better gauge - with finer graduations. I think that is an excellent thing to have when trying to dial in a set of injectors as closely as possible. The india tester also uses a Bosch delivery valve and can be resealed with standard viton o-rings. The only thing that might be of concern is their quality check .. in terms of paint, casting, etc - taking it apart and cleaning/lubing it at some point might just be peace of mind!

Thanks for the info!

TDI Shims are 3mm(minus a little) ID, 7mm(plus a little) OD. The ones I measured were between .060 and .070" thick.

I sent that shim supplier an e-mail, hopefully they can answer my question, those shims are super cheap compared to the other quote I got.

I'll post a little review when I get the pop tester.

Yeah that is the best place for shims in my opinion - but watch out for their shipping, I believe they have a $14 minimum shipping charge to US, plus the exchange rate puts you up there. I am going to place another order to get some heat shields for around 70 cents each & probably throw in a couple Bosch VE pump tools to make it worth it.

Got my pop tester yesterday! Got it all set up today.

First off, the gauge is huge, which is quite nice. I am having issues with the check valve holding, I can remove it and put it back in and it works for a little while but its looking like I'll have to take it apart again to try and figure it out. The lock out valve seat also needs some work, it doesn't always seal unless I crank on it hard.

I pop tested various injectors, 2 old stock sets, they all streamed to a certain point, one set  with 40k on them, 2 of the 4 stream, and I installed a single HFLOX Warp 5 nozzle on one body(from a stock set) and it popped nicely at 210bar.

I'll pull it apart and clean it up and report back.

Short review.

Poor quality! won't hold pressure(injectors are good), Parts are poorly machined. Threads mashed or stripped. The valve on the side is just spins after not many uses, threads are completely stripped out. I'm very disappointed! If I can't get good parts from them, I'll have to machine my own.

There are no Bosch parts on this thing, none. Now lets see if they'll replace the bad parts(don't want to ship this thing back to india!)

update to the review:

The needle for the gauge shut-off was supposed to be M12x1.25 but it was more like M11x1.25 I turned a new one and its working. I also had to clean up some threads on other parts of it. I contacted the seller and they are sending me a bunch of new parts free of charge.

I haven't used it much lately but it appears to do the job and the resolution on the gauge is awesome, I wish it wasn't so slow to react - I might drain the glycol.

The TDI injectors are dual stage.  How are you setting the main injection event (which is more important than the pilot one)?

I'm making a special tool. It took some reverse engineering but I'm 99% sure I have it figured out. I probably shouldn't post any details publicly.

not reverse engineering - I'm not stealing someones design :)
